Aluminum vs magnesium vw engine case
No, never heard of a pure Aluminum VW engine case. I was under the impression that all the aircooled VW motors were made of a Magnesium-Aluminum alloy. I think the new Mexican cases are cast using the later, stronger alloy - but I could be wrong What do you mean by "so many problems with Magnesium"? It's real easy to warp or crack a set of aluminum heads on a watercooled car where 'overheating' is close to normal operating temp for our aircooled engines. No OEM case was ever made entirely from aluminum. Later cases did have a higher aluminum content, however, making them somewhat stronger in exchange for a little more weight. Aftermarket Type 1 cases made from aluminum do exist, but they are expensive and are designed for race only ie: no provisions exist for mounting engine tin, a thermostat, etc. I did not do this for inconvenience. Shad James W. Hi Shad, I always thought it was because the German car makers have some kind of fixation about magnesium, the current SL has magnesium seat frames and some other parts as well.
I totally agree about the transmission finning and heat sink issue. As long as Magnesium cases are still available I won't get an aluminum case.

I can't get clear answers as to : is this still an issue? Is the quality worth waiting for? Are they still sand cast? Your opinions?

Porsche was always experimenting with engine and transaxle alloys. I said it before but my experience with new autolinea cases has not been good , terrible machining , line bore was off , oil plunger bores are horrible ,the front pulley bore was undersize. At the extreme, it softens and because of slight variations that can happen in the alloy mix throughout the left and right case halves material, distorts. Bluntly put I am still suspicious of the case I have now, but have had no case related issues or any reason to take it apart. The plating industry has developed several better replacement non chromate processes. Magnesium alloy makes for a very stiff and light case as long as temp extremes are not a problem. An aluminum race case, with studs, if I remember right, is over 25lbs. Also, whereas the surface of aluminum oxidizes very quickly to form alumina, which greatly retards the rate of oxidation for the remaining aluminum, magnesium oxidizes to form magnesium oxide, which comes off in a manner similar to iron rust, leaving the remaining metal open to oxidation as well. It did what it was intended to do. Take the studs out, and a case half is about four pounds! It's built like a bank vault. In general Would you just go to a magnesium super case at this point, or wait for the aluminum to become available? However, no matter how you cut it, aluminum and the mostly-aluminum alloys are still stronger than magnesium and the mostly-magnesium alloys. Rinse then prime and paint. Good Luck and Have Fun. Transaxle oil coolers help, too. As long as Magnesium cases are still available I won't get an aluminum case.
